Haha! That was crazy. I will never do that again. It was the only clay I had at the time and once I started, I couldn't stop. I regret it now.

Holy crap this is awesome. Looks like I've got competition now, haha. I've wanted to do the Phazon Suit for years now. I think I'll be able to start it next year, but by then my sculpting skills won't be anywhere near this. My knowledge of plastics and whatnot maybe, but not skill. Oh well. At least I can wear the suit :)

Competition... that's for sure. Looking around the net, tons of people are making Samus costumes this year. There have already been 3 people asking me how I made my helmet... cause they were working on costumes. So if you're looking for tips, feel free to ask.

Well, I've been doing a lot of research about a cooling system for my costume; are you planning on integrating that into your costume construction? I'm at least going to install some small fans in the helmet and maybe invest in a cooling vest if I can't figure out an effective design for an active cooling system.

In terms of sculpting and casting, I was planning on doing the whole thing with vacuuformed polystyrene, but now I'm thinking rotocasting urethane might be easier (at least for the parts other than the helmet that aren't going to have electronics in them). Vacuuforming or casting, that is the question...

Hmm... I've never done Vacuuforming. I've seen it done for Storm Trooper armor. Wouldn't that be faster though. Casting, you still need to make the object and mold it before you can cast it.

I'm going to have to make a cooling system for the helmet and maybe the upper torso. I've got ideas for it but won't know for sure until I start making the armor.

I'm trying... I'm getting burned out though. Working this big and ambitious is a bit draining. Just thinking about it makes me tired.

Damn school stuff... always getting in the way. What an inconvenience. :D
